Built-up roofing, known as BUR or tar-and-gravel, is the system that roofed American commerce for a century before single-ply existed, and plenty of DFW buildings are still dry underneath one. If you own such a building, the most valuable thing to know is this: old BUR is frequently an asset to maintain, not a liability to tear off.
How a built-up roof works
BUR is redundancy as philosophy: alternating layers of bitumen and reinforcing felts (three plies, four plies, sometimes more) built up on the roof into a single thick waterproof mass, then surfaced with gravel or a mineral cap. The gravel isn’t decoration; it’s UV armor, ballast, and a sacrificial wear layer over the waterproofing beneath. Where a single-ply roof is one sheet between weather and interior, a BUR is a laminated slab of them.
Why the industry moved on, and why that doesn’t condemn your roof
New construction left BUR for legible reasons: it’s heavy, labor-intensive, slower to install, and hot-asphalt application brings odor and logistics that single-ply skips. None of those construction-era drawbacks says anything about a BUR already on your building. The same mass and redundancy that made it expensive to install made it durable in service, and DFW’s hail treats a gravel-armored four-ply slab far more kindly than it treats a single sheet of anything.
Reading an aging BUR honestly
BUR ages in a known vocabulary. Alligatoring, surface cracking in exposed bitumen, is weathering armor, significant when deep. Blisters mean trapped moisture or air between plies; scattered and intact, they’re watched, spreading or broken, they’re addressed. Bare spots where gravel has migrated expose the waterproofing to UV and want re-surfacing. Flashings, as on every roof, fail first; most “BUR leaks” are flashing leaks wearing a BUR costume. A documented assessment sorts cosmetic aging from real trouble, and a core sample plus moisture survey tells you what the slab actually looks like inside.
The restore-versus-replace math
Sound, dry BUR restores beautifully: re-flash the details, address blisters, re-surface bare zones, and optionally coat, which brings back reflectivity and buys years at a fraction of tear-off cost. Wet BUR is a different story: moisture trapped in that laminated mass doesn’t dry out, adds structural load, and coating over it buries a problem. That restore-or-replace fork is decided by evidence, and tear-off quotes offered without a moisture survey are answering a question nobody asked properly.
When BUR does come off
Saturated assemblies, structural concerns under the accumulated weight of old re-covers, and owners consolidating to modern systems at end of life are all legitimate reasons. Replacement usually lands on TPO or mod-bit depending on the building’s traffic and use, and disposal logistics (a torn-off BUR is heavy) belong in any honest replacement quote from day one.
What a BUR assessment includes
Assessing a built-up roof means reading a few decades of history, so we do it methodically: surfacing condition mapped zone by zone (gravel coverage, bare spots, exposed bitumen and its alligatoring depth), then blisters counted and classified, flashings inspected at every wall, curb, and penetration, and drainage checked against where the water actually goes. Core samples tell us the ply count and what the assembly looks like inside; the moisture survey tells us where it’s wet. The findings arrive in writing with photographs and a straight recommendation: targeted repairs and re-surfacing if the slab is sound, restoration with optional coating if it’s dry and worth keeping, replacement if saturation or structure says so. BUR owners deserve one more honest sentence in every assessment: this roof type’s durability means the do-nothing option is frequently viable longer than a replacement-hungry bid suggests, and a maintenance program that renews flashings and surfacing on schedule is often the highest-return roofing money a BUR owner can spend.
